We changed our wifi password, ran factory reset, re-entered password and works fine. When we turn on Roku TV we have to go to the connect internet view and click "connect". We don't have to re-enter password.

Is there a setting in Roku to automatically connect when powered on?

If you haven't already, try enabling Fast TV Start.
Settings > System > Power > Fast TV Start
