If I take the same file and run it through Hndbrake again deleting the AC3 option leaving only the ACC 160 bitrate the file plays fine. Also with 256 bitate but leave the AC3 stream in and it's static.

I have contacted Roku Support on Twitter a day or two after my original post above, they responded by saying their devs were aware of the issue and are working on it. They keep emailing me about closing the support ticket they apparently entered on my behalf even though the issue has NOT been solved.
The ONLY reason I went with Roku years ago was to access my local network via DLNA (Roku Media Player) for my recorded and transcoded media from Over The Air using Handbrake's *Roku* preset... now all my hundreds of files are unplayable and still no action by Roku.
Seems all they care about now us pushing streaming apps including their own channel for revenue.
BTW you can contact them as well = , @rokusupport on twitter. Everyone should. I don't think they monitor these forums much if any.
Please tell me how I can downgrade my Roku Express + devices because I too am having the same audio problems.

Some of my video files play correctly.
The video files that have either no sound or that irritating crackle sound are mainly Matroska but I do have some MP4 video files that have the same problem.
All of the files are stored on a Seagate 8TB desktop hard drive connected to a Netgear WNDR4300 DLNA certified router.
ALL of these files worked without a problem prior to this EXCEPT when Roku Media Player had that last major change. That time it was almost completely broken.
I would really appreciate a way to go back to the old build while the problem is being fixed.

Thank you for the audio information about running through Handbrake. I have hundreds maybe thousands of files that I would have to run through Handbrake! It will take a very long time to do this. Are the developers at Roku even paying attention to this forum?!?!
I think that we have been forgotten. Maybe it's time to switch to a different device and NEVER buy a Roku product again.
Now Roku has just made the problem worse!!!
Previously, with 10.0.0 build 4177-91, it was possible to use the "secret menu" to downgrade. However, with 10.0.0 build 4195-91, the only "downgrade" option is the same buggy 10.0.0 build 4195-91.
This is outrageous.
I also noticed we can no longer downgrade to a working OS, so I've started re-encoding the stuff I watch most as MKV using Ogg Vorbis as an audio codec. It works. It's ridiculous that I need to.
A simple regression ignored with "developers are looking into it" when finding the broken commit would fix it, is insane.
